Back Corrosion Testing of Cold Sprayed Coatings and Deposits in Simulated Austere Marine Environments

Summary Cold sprayed coatings and deposits for repair are being transitioned into field ready applications throughout DoD, with the projected use of cold spray expected to continue to rise. Cold spray deposits have many advantages, in terms of strength, low temperature processing, and scalability to very large components. A relative unknown is the corrosion behavior of these deposits, especially in austere marine environments relevant to NAVY applications. The objective of the proposed study is to evaluate the corrosion performance of aluminum based cold sprayed deposits on naval relevant materials such as steels and Cu-Ni alloys. Of high interest is the relationship between cold spray coating/deposit thickness and durability in corrosive marine environments. The study will proceed by producing cold spray deposits on Cu-Ni and steel parts or coupons, in house, in accordance with DoD procedures (MIL-STD-3021) for depositing aluminum based coatings. Coatings will be deposited at variable nominal thickness. Extended duration (>1000 hr) salt fog chamber testing will be conducted on these cold sprayed deposits as per ASTM B117-11. Weight measurements, visual inspection, and cross-sections will be used to evaluate corrosion performance and material recession in the substrate parts/coupons. The proposed work aims to provide a definitive answer on the role of cold sprayed coating/deposit layer thickness on corrosion resistance. This will provide valuable data for developing standards and protocols for cold spray deposit layer thickness in environments prone to severe corrosion. Salt fog chamber testing results and analysis will be provided in report and/or slide format as required.
